How the programme ran

This project is a reorder story rather than a tooling story. The stages below are the ones that decide whether a fourth batch still matches the first.

1. Formula review before material choice
The fill chemistry, pH and fill temperature were reviewed before the material was fixed. Alkaline surfactant products are where HDPE earns its place, and where a poorly chosen material shows up as environmental stress cracking in the field rather than on the line.
2. Range architecture
The 200–500 ml sizes were specified as a set: proportions, shoulder radius and finish codes were set together so the closures stay interchangeable and the range reads as one family.
3. Sampling and standard sample
A physical sample was approved for shape, colour, finish and print position. That approved sample became the retained standard, which is what each subsequent production lot is compared against.
4. In-house decoration
Silk screen is run in-house, so print position and colour are controlled inside the same process as moulding rather than by an outside print shop working to a separate standard.
5. Closure fitment and testing
Disc-top, flip-top and pump closures were fitted and tested on the assembly — torque and leak performance on the finished unit, not on the bottle alone.
6. Reorder discipline
Colour, wall thickness and print position are checked against the retained master sample on every reorder. That comparison, rather than a visual check, is what keeps reorder four equal to reorder one.

Questions this project raises

Why HDPE for body wash rather than PET?+

Body wash is a surfactant-heavy fill and often alkaline, which is exactly the combination that causes environmental stress cracking. HDPE resists it and tolerates squeezing, which matters for a bottle that gets handled wet. PET would give better clarity, but clarity is not the requirement on a shower shelf.

How do you keep reorder four matching reorder one?+

By keeping the approved sample as a physical standard rather than treating the last batch as the reference. Colour, wall thickness and print position are compared against the retained master sample on every run, so drift gets caught at the point it starts rather than after the buyer notices.

What does zero defect claims actually mean here?+

It means no defect claim has been raised against the 140,000+ units shipped since 2024. It is a statement about this programme’s record, not a guarantee about any future order or about any other product.

Can the same bottle be supplied in recycled HDPE?+

PCR HDPE is available as a material route. Two things change: the colour cast is harder to control to a bright white, and the recycled percentage has to be evidenced by supply-chain documentation rather than by a certificate we issue. If recycled content is a requirement in your market, raise it before the material is fixed.

How many sizes can one range cover?+

There is no fixed number, but the useful limit is set by the closure: once the finish code can stay the same across the sizes, a range is straightforward to extend. When the finish has to change, the caps change with it and the range becomes two ranges.

Is a mould required for a range like this?+

Not necessarily. The 2,000+ existing moulds include HDPE bodies across the 200–500 ml band, and many programmes are built on the closest match plus custom colour and decoration. A private mould buys exclusivity and a specific shape, not basic capability.

What lead time applies to a reorder?+

Published lead times for stock bottles typically sit in the 15–30 day band depending on decoration and the closure, and a repeat run of an existing programme is scheduled against the same route. Confirm at the time of ordering, because resin availability moves it.

How is the decoration applied?+

Silk screen, labelling, hot stamping and spray coating are all run in-house, so print position and colour stay under the same quality system as the moulding rather than being handed to an outside printer with its own standard.
