A plastic bottle is six decisions stacked in a fixed order: capacity and geometry, material, neck finish and closure, decoration, colour and the tests that prove it holds. Change one and the ones below it usually move. A capacity change re-specifies the label, the carton and the dip tube. A fill temperature change re-specifies the resin and the tooling.

The order the decisions are actually made in

Skipping step one is what produces a bottle that passes sampling and cracks in a warehouse six weeks later. Each step below constrains the ones after it.

Fill chemistry and fill temperature

pH, surfactant type and load, solvent and alcohol content, essential-oil load, and how hot the product goes in. This is a compatibility question, and it is settled before tooling.

What we need from you to quote an engineering specification

The list below is short, and every item on it removes a round of sampling. Send what you have and mark the rest as open — that is a normal way to start.

Project inputs

Product and use
What goes in the pack, and where it is sold. Category, pH, and whether the pack is refilled or single-use.
Formula detail
Surfactant type and load, solvent or alcohol content, essential-oil or fragrance load, actives.
Fill temperature
The temperature at the filler, and whether the product is filled hot, warm or cold.
Capacity
Nominal fill volume, with the headspace or overfill allowance your filling line uses.
Material
Any preferred material, or a recycled-content target you have to meet.
Neck and closure
The closure or dispenser you intend to use, plus the neck finish if it is already fixed. Send a physical closure sample if you have one.
Closure function
Dose per actuation, spray pattern or flow rate the user experience depends on.
Decoration
Which process carries the artwork, the number of colours, and whether artwork is final.
Colour
A Pantone reference, a physical sample, or both — the physical sample is what production is matched against.

What you get back

A specification is a document, not a conversation. Ours states the parameters that get inspected, because a parameter that is not written down cannot be inspected.

  • A specification sheet naming material and grade, capacity and weight with tolerance, dimensions, wall thickness, neck finish and closure.
  • The decoration specification — process, colour count, artwork version and print position.
  • The approved master sample for colour and appearance, retained by both sides.
  • The sampling report covering fit, function and the tests run on the sample assembly.
  • An inspection plan stating what is checked in process, what is checked on the finished lot, and the acceptance sampling plan (AQL) agreed with you.
  • Per-lot documentation — QC report and, where the application needs it, resin COA and test reports.

Documentation discipline: ISO 9001 is the certification we hold. Supplier audit reports, material COA, migration test reports and recycled-content documents are issued as documents on request — they are evidence, not certifications.

We do not describe a test report, an audit report or a supply-chain document as a certification.

The practical rule: settle the fill and the fill temperature first, the neck and closure second, and the artwork last. Artwork is the only item on that list that can be changed late at low cost — provided the decoration process and the number of colours were set early.

What does packaging engineering actually cover?+

Can you work from an existing bottle I already sell?+

Yes. Send a physical sample. We measure it, identify the neck finish, check whether a stock mold is close enough, and tell you where a stock shape differs from your sample before you commit to anything.

Do you offer stock molds as well as custom tooling?+

Both. 2,000+ stock molds are held in-house, which is why sampling from existing tooling is normally 3–10 days. A custom shape is quoted together with its tooling, because the tool is amortised over the first run.

How many samples will I need to approve?+

It depends on the decoration and the colour. Most projects approve a physical sample for appearance plus a functional sample for fit and leak behaviour, and the approved physical sample then becomes the master sample that production is matched against.

What if I do not know the fill temperature yet?+

Tell us that it is open, and give the likely range. The fill temperature sits upstream of the material and the tooling, so it is worth settling early — but we can start on the geometry and the closing interface while it is being confirmed.

Do you help with the closure as well as the bottle?+

Yes. Caps, closures, lotion pumps, foam pumps, mist and trigger sprayers and droppers are all specified against the bottle neck, and tested as an assembled unit rather than as two parts. Test on the assembly is the only test that proves a pack does not leak.

What is the minimum order quantity?+

5,000 pcs per SKU on stock tooling. Custom shapes are quoted with the tooling charge, since the tool is amortised over the first run.

What documentation comes with an order?+

A QC report per lot, and where the application calls for it, resin COA, dimension records and test reports. The document your customer will ask for depends on the market — tell us which market and we will say what is normally requested.
